Packaging cost engineering: where the money actually goes in a charger carton

Carton board, insert, printing, manual and assembly labour each move cost in different ways. Here is where to cut, where not to, and what a packaging change does to freight.

Packaging is the most negotiable part of a charger’s cost and the easiest place to make a product feel cheap. The decisions come in a clear order of impact.

Board grade and structure

The board grade decides whether the carton survives a marketplace parcel network. A thin board with a low burst strength saves a few cents and produces crushed corners, which is the complaint that costs a return. Ask for the burst test figure rather than the thickness, and test one carton in a shipping simulation before approving it.

Insert: moulded, folded or none

A moulded insert looks the most premium and costs the most; a folded paper insert is usually enough to hold a charger and cable; no insert is acceptable for distribution packaging but not for retail. For programmes selling on marketplaces, a folded paper insert with a retaining flap is the usual compromise — protection without a plastic tooling cost.

Printing and finish

Four-colour print on coated board is the default. A matte or soft-touch lamination adds cost and can scuff in transit; spot UV is cheaper than lamination and reads well on a shelf. Metallic inks need a coated stock to look right, which is a board decision as much as a print decision.

Manual and inserts

A multi-language manual is one of the hidden costs in a multi-market programme. Printing one sheet with five languages costs less than five sheets, and a QR code to a PDF is now acceptable in most markets — but check the destination: some retailers still require a printed sheet in the local language.

Assembly labour

Packing a retail carton with an accessory set, manual and cable is manual work. A distribution box with a charger only is not. If a quotation looks unusually cheap for retail packaging, ask how the pack is assembled and how many units per hour the line achieves.

The freight effect

Smaller cartons matter twice: less material and more units per pallet. Reducing a carton by ten millimetres in two dimensions can add several units per master carton, and on a container that is a measurable saving in freight. Ask for master carton dimensions and units per carton in the quotation, then compare that single line between suppliers.
