Charger Quality & Inspection

Quality is not a certificate on the wall. It is a set of gates, each one placed where a defect is still cheap to fix. This guide covers what those gates are and how to write them into the order.

Three routes, and you only need one of them

Setting up inspection, reading a batch report, and dealing with a failed shipment are three different jobs. Start with the one you are actually doing.

The gates

Five places a defect is still cheap to fix

The cost of a defect rises at every stage it survives. These are the gates that catch it early.

Incoming inspection

Components are inspected before they reach the line, because a bad connector found at incoming costs a fraction of the same connector found in a finished unit.

First article and sample approval

The first unit off the line is compared against the approved sample. This is the gate that catches a supplier changing something quietly.

In-line electrical test

Every unit is tested, not sampled. Electrical function is the one attribute where a 100% check is usually economic.

When it fails

What to do when the batch does not pass

The plan for a failed batch is written before the batch, not after it.

Contain before you investigate

The first action is stopping anything else from shipping, not finding the cause. Containment and root-cause analysis are separate steps and should never be merged.

Rework has rules

Rework is acceptable when it is defined, recorded and reinspected. Rework that is improvised on the line is how a defect reaches the customer twice.

Traceability decides the blast radius

If the batch can be traced from component to carton, a defect can be contained to specific serials. Without it, the whole shipment is suspect.

The framework

What actually decides whether quality holds

01

Whether the gate is written into the PO

An inspection step that lives in an email is optional. The same step in the purchase order is enforceable.

02

Who signs off the sample

Sample approval is the reference point for every later argument. If nobody signed it, nobody can prove the batch changed.

03

Whether defects come back to the line

A defect report that stops at management changes nothing. The feedback has to reach the station that made the defect.

04

Whether the components can be replaced

A single-sourced critical component turns someone else’s factory shutdown into your delay. Second sourcing is a quality measure as much as a supply one.

FAQ

Quality and inspection questions

What is an AQL inspection and should I use one?

AQL is a statistical sampling standard: it defines how many defects in a sample are acceptable. It is useful for cosmetic and packaging checks, and less useful for electrical safety, where a 100% test is usually the right call.

Should I pay for a third-party inspection?

For a first batch from a new factory, usually yes — an independent inspector is evidence that does not depend on the supplier’s own report. After a few clean batches, in-house gates often replace it.

What is 8D and why does it matter?

8D is an eight-step method for closing out a defect: contain, find the root cause, fix it, verify the fix and prevent recurrence. It matters because it forces a permanent corrective action rather than a rework.

How do I check batch traceability?

Ask the factory to trace one finished unit back to its component lots and forward to the carton and shipment. If that walk-through cannot be done, the traceability claim is documentation rather than a system.

What is a reasonable defect rate for chargers?

A well-run line targets a low single-digit rate on cosmetic defects and something much lower on functional ones. The number matters less than the trend and whether the same defect appears twice.
